Motor Mount Bushings (Flexiblocs)
top: #2 tube, #6 left Flexibloc, #3 right Flexibloc
bottom: #6a red rubber, #3a red rubber 

The red rubbers replace just the old black rubber part. The old bushing metal shell and metal center tube are re-used. The shell is not removed from the frame so no special press tool is needed. Instead the black rubber is removed with a knife. 

But the red rubber holes 9.7 and 12.4 are too small for the center tubes 11.3 and 14.0. The small hole must be widened by drilling. The large hole is a very tight fit without drilling. Drilling is recommended for both.

Cylinders on US models:
53505 is the 20mph cylinder. It says 681051 and TUM207.  The top deck is higher. The exhaust port top is lower.
54328 is the 25mph cylinder. It says S25682051 and TUM207
22340 is the 30mph non-var. It says? 581051 and FB2 47
23460 is the 30mph variator. It says 682051 and most say nothing

Piston (at skirt) to cylinder clearance: new is 0.005 to 0.01 mm (0.0002 to 0.0004″), max is 0.05 mm (0.002″).
This is a very small clearance, measured at the bottom of the piston, allowed by the all-aluminum cylinder. 
Usually pistons are measured at the bottom skirt, called “lower” below, because when cold, that is the widest part.
The bottom is slightly wider than the top, because there is less material, and therefore less thermal expansion.
When the piston is hot, the bottom and top are the same. The whole piston expands, as does the cylinder. 
Motobecane measures just below the rings, called “upper” below. On these pistons lower is 0.02 mm bigger.
Motobecane original pistons have no marks on top, listed below as “(M)”. Inside has the M logo (some also AJ3). 

< Some original replacement pistons have this logo stamped on top, listed as “(Θ)”. Inside says FRANCE.
They also have a size letter stamped on top. These were original replacements from Motobecane USA.
Other vintage aftermarket have no logo on top, listed below as “(O)”.

Motobecane Crankshafts: are the same for variator and non-variator pulley-clutches.
Top is used, pre-1980, shorter right side threads. Takes special 16mm bearings 6302QR 16x42x13.
Bottom is new 1980-later original, machined to 15mm at bearings, to take ordinary bearings 6302 15x42x13.

Myrons offers new pre-1980 crankshafts, that take special 6302QR bearings.

Myrons offers a new original 1980-later crankshaft that has been machined from 16mm to 15mm at the center where the bearings press on. The press fit is precise and correct. The piston pin and needle bearing are new, included, and factory sealed in wax, that peels off. Two 6302 bearings, and two 15x21x4 seals are included. Price is $180.

It is long enough to take the 1980-later hex nut, sold separately at $10. But it will also take the pre-1980 square-hole nut, if the extra threads are ground off.

Morini Part Number List

This list came from the 1980 Marina Mobili Parts Catalog (black notebook) and 1985 Marina Mobili Parts Catalog and Master Price List, with 1988 updates (yellow notebook). It is for US models 1976-88. Other models from different times and places might also have some of these parts. 

MMI: In the late 1970’s US moped dealers got their Morini engine parts from the bike brands they carried, such as Negrini, Malaguti, and Pacer. In the 1980’s Marina Mobili Inc (MMI) bought out those and many other brands, and combined the inventory into one source. MMI also imported parts directly from Italian manufacturers like Franco Morini, Minarelli, Dellorto, CEV, Grimeca, and others. Besides pedal-powered mopeds, Franco Morini 50cc kick-start engines were on US models of mini-cycles, such as 1970’s Indian (Italjet). Parts for those with S5K2, S5R, S5E, S5N and S5T 50cc engines are included in this MMI master lisEight applications columns contain illustration numbers from these eight illustrations.

A. Metric Bolts

Machine screws and bolts are listed by thickness, style, and length.

Green price is new, dark price is used, N/A is not available.

Good-used bolts are tested and are not damaged, but maybe tarnished or slightly corroded.

All bolts are plated (to resist corrosion), unless they say “plain”.  Silver (or no-color) means zinc-plated.

 

The meaning of length is different for “sunk”.

Bolt styles are set by various industry standards.
Here are the main ones:

Metric threads: The way a screw or bolt is described here (the syntax) is “thickness dash thread width times shank length”. So an M6-1.00 x 20 bolt is just under 6mm thick, each thread is 1.00mm wide, and the length below the head is 20mm. By knowing the millimeters and thread pitches, you can find screws and parts for anything from carburetors to telescopes.

 3.0 mm bolts (0.60 threads)  and  3.5 mm bolts (0.60 threads)

M3-0.60 metric thread is close to #5-40 American. #5-40 has a 3.17 shank diameter (not 3.0), and thread width 0.635 (not 0.60). #5-40 nuts screw onto M3-0.60 bolts. Because the nut is bigger, the slightly different thread is tolerated, so it falsely feels correct. But under load it would strip easier because not all of the threads are in use. M3-0.60 nuts will not screw onto #5-40 bolts.

4 mm bolts (0.70 threads)

M4-0.70 metric thread is very close to #8-36 American. #8-36 has a 4.2 shank diameter (not 4.0), and 0.71 thread width (not 0.70).  M4 is slightly smaller, but will interchange. M4 nuts screw onto #8-36 bolts. #8-36 nuts screw onto M4 bolts, but wiggle slightly more. Note that #8-32 is common, but #8-36 is uncommon.

M5-0.80 metric thread is very close to #10-32 American. #10-32 has a 4.8 shank diamteter (not 5.0), and 0.79 thread width (not 0.80).  M5 is slightly larger. A M5 nut screws onto a #10-32 bolt easily, and can wiggle. Conversely, a #10-32 nut becomes too tight on a M5 bolt, and can only screw on 1 or 2 turns.

Peugeot 103: Photo The engine swings on the pivot for the rear suspension. So the exhaust has to be short and compact because it swings with the engine.  On a 103 no-variator model, the engine can swing, but does not, because the front pulley does not vary in size. On a 103 variator model, the engine swings as the front pulley varies in size. When the bike is stopped or going slow, the front pulley is small and the engine is forward. As the rear wheel speeds up, the front pulley gets bigger and the engine swings backward. Above 15 or 20mph the variable pulley is at maximum size and the engine is fully back. 

Peugeot 102: Photo The engine does not swing. It is bolted solid to the frame. So the exhaust can be long. There is no variator on a 102. 

Batavus models: Photo Early 1980’s Batavus Mondial and Gran Prix had Peugeot 103 motors.

Clipper, Eagle, Hawk brake plates. S and D type

These 1985-86 Trac double-ended brake cables, for M56 engine models with Domino controls, came in two versions, D or S. The D-type inner wire was 0.5 inch longer than S-type, because the Grimeca brake on the aluminum (Deluxe type) wheels was different from the Duck Chang brake plate on the (Standard type) spoke wheels. See photo at right.

The 1985-86 (M56 engine) Eagle and Hawk with cable codes M56 and MT1, had incorrectly-made replacement brake cables, front and rear. The inner wire was 0.8 inch too short. In the listing the incorrect exposed lengths “E” are crossed out. Trac forgot to include the distance of the removable slotted adjuster 23224. 

The 1984-86 (M56 engine) Clipper and 1984-89 (DMC engine) Escot, Sprint, Image with cable codes CL1 and HA1 had correctly-made replacement brake cables. The CL1 or HA1 inner wire was 0.3 inch longer than a M56-895D, or 0.8 inch longer than a M56-895S.

The 1984-89 (DMC engine) Liberty, Olympic, Blitz with cable codes HD2 had different brake cables with threaded rods at the wheel end.

Trac cables have been terribly confusing since the 1980’s. You can see why; 3 kinds of part numbers, 4 kinds of brake cables not mentioned in parts manuals, and 8 kinds of incorrectly made replacement brake cables. Finally the clouds have cleared and the sun shines again!

MM offers correctly made replacement cables. They work on both brake types D and S, thanks to the long lower cable adjuster and the upper slotted adjuster. For an S type (spoke wheel) the cable adjuster would be screwed 0.5 inch farther out than on a D type (mag wheel). That is no problem because there is plenty of adjustment range, like about 2 inches total.

DK50 and DP50 choke: These 1984-90 Trac models with Daelim engines and Domino controls, have a Honda type push-pull choke knob, located to the lower left of the speedometer. Other 1985-86 Trac models with Laura M56 engines and Domino controls, listed above, have a right thumb lever for the choke. So when the engine changed, the choke cable changed from simple, single-ended, inexpensive and easy to get, to complicated, double-ended, expensive and hard to get.

Early DP50 start cable: The early Daelim DP50 engine models (mostly 1986) had a starting cable #39 and lever. Late DP50 models (most 1987 and all 1988-90) did not have a starting lever or cable. More on this later…

Jawa Pistons: Jawa 39mm cylinders, pistons and rings are slightly bigger than others. A Motobecane mid-size “E” cylinder is 38.99, while a Jawa “B” cylinder is 39.02 mm. Jawa pistons have “rounded M” and “circled S” logos stamped on top, the size code “B  Y” (or “1B Y” or “2B Y” etc), and the arrow that points toward the exhaust side. Jawa pistons are classified in the manuals as A, B, or C by tiny (100 microns) size differences. Jawa Chain: The Jawa motor chain is not a standard 415 moped chain, although it has the same pitch and width. It has thicker pins, 4.4 instead of 4.1mm. More importantly, it has bigger rollers, 8.4 instead of 7.7mm. Because the Jawa sprockets are made for bigger rollers, they look similar to worn out standard sprockets. The valleys between the teeth are wider and deeper, making the tops of the teeth more pointed. So a 415H moped chain will work OK, but not great, on unworn Jawa sprockets. But if the Jawa sprockets are worn, the chain might skip and jump off.

Jawa Spokes: Jawa spokes for 16″ rims are all 160mm long (198mm for 19″ rims). There are two kinds, inner and outer. The outer ones go through the hub holes from inside to outside, and have a longer and sharper bent section. The inner ones go through the hub holes from outside to inside, and have a shorter bent section. Each wheel has 18 inner and 18 outer spokes, alternating, for a total of 36. It was an educated guess which part number was for which type. Inners were 07-4016 and outers were 07-4022, at least in this list. Nowhere else is this difference noted. It does not matter much, since either type of spoke will work, with some minor bending during tensioning/truing. 

Jawa Freewheel

Jawa Brakes: Jawa brake shoes are not like any other western European or Asian brake shoe. Most are for a 85mm drum diameter. Some Jawa mopeds with aluminum “mag” wheels have 90mm drums. For those Jawa made the same brake shoes, but with thicker lining, 5mm instead of 2.5.

Jawa Freewheel: The “free wheeling hub” with sprocket, for the pedal chain is on the left side of the bike. All other US mopeds, except Benelli, and virtually every bicycle, with a freewheel, has a pedal chain on the right side. A right side freewheel screws onto a hub and tightens clockwise, as the bike is pedaled. So the hub has a standard right hand thread. But a left side freewheel needs an opposite thread, so it tightens counter-clockwise, as the bike is pedaled. Jawa specifies the freewheel thread in the Model 28 Parts List. It is M35 x 1.0 L.H. (left hand). So Jawa freewheels and rear hubs are special.

Notice how the back side of a Jawa freewheel, lower right, looks like the front side of a conventional freewheel, top left, except for no removal slots. For many years Shaun mistakenly thought Jawa freewheels were conventional right hand thread ones that were missing the removal tool slots. It is not easy to tell the direction of such a fine thread. Tragically some of those special left hand freewheels got thrown away in the 1990’s along with a few Taiwan bicycle ones that were truly missing the removal slots.

Just a reminder, freewheels tighten by pedalling. No tool is needed to install one. But removal requires a special tool, which comes in different styles and sizes. If the bicycle or moped is pedaled hard, then the freewheel will become very tight and difficult to remove.

1970-78 sliding-block type throttle: In the 207.011 parts list, the throttle was not sold complete, only separate. It had a spiral ridge inside the twist tube, a 5 inch slot in the handlebar, and a slider inside. The cable ran inside the handlebar.
1977-81 wrap-around throttle: In the 207.111 parts list, the throttle was sold only complete and not separate. It had no slider and only a 1/2 inch slot in the handlebar. The cable exited away from the bar.

Jawa Cables
Each cable was made in long or short versions. Long is for tall hi-rise handlebars like on the 207.311.
US models 1976-81 had Jawa controls. Those had inline brake light switches on the brake cables.
US models 1982-83 had Domino controls. Those had brake light switches on the controls, not the cables.
The 1982-83 top tank had low bars, short cables. The 1981-83 step thru had high bars, long cables.

Jawa Magneto Coils

Jawa 207 magnetos have four source coils (and one pulse coil). Two of them are combined in series to make one. So there are three independent generator outputs, ignition (coil 4b), lighting (coil 7a plus 7b), and horn or brake light (coil 6). The ignition never has anything to do with the lights. The brake light does not make the head light dim at all. So it is like three separate little generators, all in one place. More about Jawa electrical can be found in the Wiring Diagrams gallery. In 1981 Jawa moped dealers across the US were sent this Service Bulletin #1. It says how to update pre-1978 (model 207.011) ignitions by replacing the old red Tranzimo unit, and the old stator ring with pulse coil, with the newer system, shown at right. The new system had been in use for two years on the 207.111 models, and was proven to be more reliable. Too bad MM does not have any more of those ignition upgrade kits.

Puch 2-speed shift cushions decomposed

All of the polyurethane “pucks” or “shift cushions” on Puch 2-speed automatic engines decompose after 20 or 30 years. If you drive one with decomposed or missing cushions, during the shift it can chatter and shake the bike. This can cause the gears to have broken teeth, a disaster. Every old 2-speed should have new pucks before being rode after years of sitting. They are oil-resistant rubber disks about the size of a quarter.

Solo Engines are made in Germany by SOLO Kleinmotoren GmbH, Postfach 600152, D 71050 Sindelfingen, Germany. Solo made mostly small agricultural motors, chain saws, sprayers, etc. The name is from the revolutionary backpack portable sprayer for pesticides in 1951. The “Solo” could be used by a single person for the first time, whereas in the past pesticide sprayers required a heavy stationary motor pump and several assistants to handle the long hose.

How to identify a 1 or 2 speed: There are two types of belt-drive transmissions, 1 speed and 2 speed. The one-speed (ein-gang) “regular” transmission has a solid rear pulley, with no screws around the edge. The two-speed (zwei-gang) transmission has a rear pulley with planetary gears and a second speed auto clutch inside, with 12 screws around the edge. The presence or absence of pulley screws is the best way to tell a 1-speed from a 2-speed, from a few yards away. If the clutch cover is off, the presence or absence of the manual starting clutch lever is another way to tell. 1-speeds have it but 2-speeds do not.

 

3. SOLOmatic Two Speed (Zweigang)

Odyssey Zweigang Solomatic

The amazing Solomatic Zweigang rear pulley changes speeds in a step, with planetary gears and an auto clutch inside the pulley, in an oil bath. That is way different from a much simpler variable V-belt pulley that gets wider or narrower continuously, according to centrifugal weights. So the Solomatic is a “true” 2-speed, not a CVT.

Notes:

Clutch Seal: The pressure seal for the clutch side on the 254/255 is not just one seal, like normally. It is two seals, the outer one 26x35x7 seals case-to-clutch, and the inner one 15x21x3 seals clutch-to-shaft. This is the Laura clutch seal/bearing design, similar to Batavus. Instead of being separate in it’s own grease, the clutch needle bearing is bathed in the two stroke oil and gasoline. The benefit is it never needs to be greased. The drawback is the crankcase pressure has another place to possibly leak, both fresh air inwards, and fuel/air mist outwards.

How the automatic clutch works: The engine is idling and the belt is stationary. The pulley sides are spinning, but the pulley center is not, because it is on a needle bearing. As the engine begins to rev up, the weights #6 fly out from centrifugal force. They force the outer pulley half #8 inward, causing the sides of the belt to rub on the spinning pulley sides. The bike begins to move forward. As the speed increases the weights fly out more and more. When the revs are high enough, the weights are fully out, and the belt is not slipping, or almost not slipping. When the bike slows down, the spring #7 pulls the weights back in, and the slipping process reverses.

How the starter clutch works: A manual start lever on the handlebar pulls a cable, that pulls a start lever #36 against the clutch. It moves a plates #3 and #5 inward. That forces the outer pulley half #8 to rub hard against the belt. Then moving the bike forward, either by pushing or pedaling, causes the engine to turn over, and hopefully start up (if other things are working). When the start lever is released, moving the bike forward has no effect on the engine.

 

More clutch info: The Colombia “belt clutch” has a needle bearing in the front pulley that allows the belt to be stationary while the engine crankshaft is spinning at idle speeds. Those needle bearings often go out, and bind. Then the bike won’t stay idling unless the rear wheel is allowed to rotate at around 5 mph. The thin needle bearing needs to be greasy, inside, but the belt that goes around it needs to be not greasy.

Another problem is high friction. As explained above, the sides of the belt are the friction surface. The trouble is, the design causes a lot of friction, so you have to push or pedal really hard. The excess friction is from the belt rubbing the pulley sides the wrong way. The belt only moves in a circular motion for half way around, then it moves across the pulley, not with it. Some people are not strong enough to get it started.

Another problem is slippage. The sides of the belt always slip a little, but they slip a lot when greasy. Then you have to pull very hard with your left hand on the start lever. The hard squeeze required eventually leads to the starter pieces wearing out fast. Once that happens, some people end up wrapping a rope around the flywheel to use as a pull starter. De-greasing the belt, and applying sticky spray for squealing belts, should help it to not need such a strong squeeze on the hand lever.
